  • Q: How to remove and refit the clutch master cylinder and associated components on Volvo S40?
    A:
    To take the battery out, you have to remove the battery and three bolts to get the battery box. Next, release the retaining clip, undo the plastic nut and remove the soundproofing panel, at the engine compartment bulkhead, if fitted. Connect up with the clutch position sensor at the engine compartment bulkhead if applicable. Pull out the locking pin and disconnect the clutch hydraulic fluid pressure pipe from the master cylinder, as it is ready to spill the fluid, be mindful of sealing the openings from contamination by plugging them. In the locking collar, press and carefully pull out the clutch hydraulic fluid supply pipe on the master cylinder, again prepare for the fluid, and make sure to take the end of the supply pipe higher than the reservoir. Remove the lower facia panel on the driver's side, and if they have a clutch pedal position sensor, remove it. For models that have a start inhibitor switch, disconnect the wiring plug, depress the locking tab and remove the switch from the pedal bracket. Depress the clips on the two sides of the lock and separate the pushrod of the master cylinder from the pedal. Undo the four nuts and push the pedal, bracket and master cylinder about 50mm backwards and (be aware that access to the upper nut is limited and some dexterity and patience may be required). Rotate the master cylinder anti-clockwise from the cabin to separate it from the pedal bracket using a special tool if one is available, or hammer and punch to separate the master cylinder. Maneuver the pedal and bracket from underneath the facia without further dismantling (they have to be renewed as an assembly if faulty). For refitting, reverse the removal operations, making sure that all fasteners are tight, and that the seal between the master cylinder and the bulkhead is renewing, bleed the clutch hydraulic system before refitting the engine compartment bulkhead soundproofing panel, checking the operation of the clutch before putting the lower facia panel back in place.

    A:
    At the time of writing, master cylinder internal components are not available separately, making repair or overhaul impossible. In the event of a hydraulic system fault or visible fluid leakage around the master cylinder or clutch pedal, the unit should be renewed, and a Volvo dealer or specialist should be consulted. To remove the master cylinder, first undo the fasteners and take out the engine cross-stay from between the brackets on the front suspension turrets. Disconnect the brake fluid reservoir and servo wiring plugs, then move the loom aside. Remove the trim panel above the pedals by undoing two screws and pulling it rearwards. Prise off the retaining clip and pull the master cylinder pushrod from the pedal, then remove the clutch pedal position sensor. Working under the facia, undo the two nuts securing the master cylinder to the bulkhead. Prise out the clip and disconnect the pressure pipe union from the master cylinder, being prepared for fluid spillage, and cover the open pipe union with polythene and a rubber band to keep dirt out. Pull the master cylinder slightly away from the bulkhead, rotate it half a turn, and release the fluid supply hose from the retaining clip, using a clamp on the hose before disconnecting it from the master cylinder, again being prepared for fluid spillage and covering the open pipe union. Finally, remove the master cylinder from the engine compartment. For refitting, reverse the removal operations, ensuring to transfer the fluid supply hose from the old cylinder to the new one if a new master cylinder is being fitted, tighten the master cylinder retaining nuts to the specified torque, and bleed the clutch hydraulic system upon completion.
