  • Q: How to remove and refit the clutch master cylinder and associated components on Volvo S40?
    A:
    To take the battery out, you have to remove the battery and three bolts to get the battery box. Next, release the retaining clip, undo the plastic nut and remove the soundproofing panel, at the engine compartment bulkhead, if fitted. Connect up with the clutch position sensor at the engine compartment bulkhead if applicable. Pull out the locking pin and disconnect the clutch hydraulic fluid pressure pipe from the master cylinder, as it is ready to spill the fluid, be mindful of sealing the openings from contamination by plugging them. In the locking collar, press and carefully pull out the clutch hydraulic fluid supply pipe on the master cylinder, again prepare for the fluid, and make sure to take the end of the supply pipe higher than the reservoir. Remove the lower facia panel on the driver's side, and if they have a clutch pedal position sensor, remove it. For models that have a start inhibitor switch, disconnect the wiring plug, depress the locking tab and remove the switch from the pedal bracket. Depress the clips on the two sides of the lock and separate the pushrod of the master cylinder from the pedal. Undo the four nuts and push the pedal, bracket and master cylinder about 50mm backwards and (be aware that access to the upper nut is limited and some dexterity and patience may be required). For refitting, reverse the removal operations, making sure that all fasteners are tight, and that the seal between the master cylinder and the bulkhead is renewing, bleed the clutch hydraulic system before refitting the engine compartment bulkhead soundproofing panel, checking the operation of the clutch before putting the lower facia panel back in place.
